The Use of 3D Printing for Final Part Production Continues Impressive 10-Year Growth Trend
The use of 3D printing for the production of parts for final products continues to follow a decade-long growth trend. According to Wohlers Report 2013, final part production rose to 28.3% of the $2.2 billion spent last year on 3D printing products and services worldwide. In 2003, it represented only 3.9% of revenues, as shown in the following chart.
The use of 3D printing, also referred to as additive manufacturing, for final part production is growing in several diverse market segments. They include metal copings for dental crowns and bridges, orthopedic implants, and jewelry. The aerospace industry is also an important market for the production of 3D-printed parts. Boeing uses additive manufacturing extensively to produce environmental control system ducting for directing the flow of air on military and commercial aircraft. GE Aviation announced that it will use 3D-printed fuel nozzles on its next-generation LEAP engine. The company plans to 3D print about 40,000 nozzles annually for its aircraft engines in the coming years.
The production of parts for final products is expected to far surpass prototyping applications for 3D-printed parts, according to Tim Caffrey, senior consultant at Wohlers Associates. This is because the ratio of prototypes to production parts is often 1:1,000 or greater. “The money is in manufacturing, not prototyping,” said Caffrey. “The opportunity for more commercial production activity from additive manufacturing is immense.”
Caffrey is a principal author of Wohlers Report 2013, the definitive state of the industry report for additive manufacturing and 3D printing. Many have referred to it as the “bible” in additive manufacturing. The annual report covers all aspects of 3D printing, including its history, applications, processes, manufacturers, and materials. It documents important developments, covers R&D and collaboration activities in government, academia, and industry, and summarizes the state of the industry in countries around the world. The 2013 edition marks the report’s 18th consecutive year of publication.
The 3D printing industry is expected to continue strong double-digit growth over the next several years. In four years, Wohlers Associates believes that the sale of 3D printing products and services will approach $6 billion worldwide. By 2021, Wohlers Associates forecasts the industry to reach $10.8 billion. It took the 3D printing industry 20 years to reach $1 billion in size. In five additional years, the industry generated its second $1 billion. It is expected to double again, to $4 billion, in 2015.

Construction Complete for Anchor Seal’s New Facility
A new manufacturing facility has just been completed for Anchor-Seal, Inc.. The new state-of-the-art, 20,000 sq. ft. manufacturing plant and warehouse, featuring a steel beam framework and energy-efficient, foam-filled steel panels, is located at 54 Great Republic Drive, Gloucester, MA 01930. Current work force is 12 people, which is expected to grow to 20 within the next five years. The company expects the facility, located in Blackburn Industrial Park, to be in full operation on May 2, 2011. The new location will provide Anchor Seal with the ability to double the building’s size as needed in the future. Other residents of Blackburn Industrial Park include Varian Semi-Conductor, Gloucester Engineering and NOAA.
Anchor Seal was formerly based in Danvers MA. They obtained all the necessary building permits from the City of Gloucester in 2010, granted with a word of appreciation for investing in the community from Bruce Tobey, City Councilor, as well as the Fire Department’s acknowledgment, from Phil Dench, Gloucester Fire Chief, of Anchor Seal’s cooperation and compliance with all necessary regulations.

American Machinist (9/16) reported, "The Society of Manufacturing Engineers (SME) is buying online training specialist Tooling U in a bid to establish itself as a comprehensive developer and provider of manufacturing training programs." 3-D Printing Sparks "Manufacturing Revolution"
The New York Times reports in a front-page article on the "manufacturing revolution" spurred by 3-D printing, which "has been radically transformed from its origins as a tool used by manufacturers and designers to build prototypes," and "is giving rise to a string of never-before-possible businesses that are selling iPhone cases, lamps, doorknobs, jewelry, handbags, perfume bottles, clothing and architectural models." Proponents of the technology "say that by doing away with manual labor, 3-D printing could revamp the economics of manufacturing and revive American industry as creativity and ingenuity replace labor costs as the main concern around a variety of goods." One entrepreneur said, "There is nothing to be gained by going overseas except for higher shipping charges." While there are some constraints, and "some wonder how successfully the technology will make the transition from manufacturing applications to producing consumer goods, its use is exploding."

Revenues from Additive Manufacturing - from Wohlers Associates
The demand for products and services from additive-manufacturing (AM) technology has been strong over its 22-year history. The compound annual growth rate (CAGR) of revenues produced by all products and services over this period is 26.4%. The CAGR slowed to 3.3% over the past three years, with 2009 being the slowest in many years, by far. The chart at http://wohlersassociates.com/growth2010.htm shows the rate of growth/decline since 1993. The bars for 2010 and 2011 are forecasts.
Unit sales remain relatively strong due to the impact from very low-cost machines. The 3D printer market segment grew by nearly 18% in unit sales, yet the segment experienced a sharp decline in revenues—the first time ever since tracking this market segment.
The additive-manufacturing industry has tremendous untapped potential, especially when considering the opportunity in custom and short-run production. Producing parts for end-use products is more challenging than models and prototypes, so this application will take time to develop. It is expected to drive revenues from AM products and services to impressive levels in the future.

Wohlers Talk: Changing a Name
Old habits die slowly. Case in point: Transitioning to the term “additive manufacturing.” That’s now the official name of what some refer to as rapid prototyping, freeform fabrication, and a host of other names. Additive manufacturing is the official name …. according to who? ASTM International F42 Committee on Additive Manufacturing Technologies. The group put a lot of thought into it, first selecting AM as the favorite for the name of the committee. It then carefully defined it. The term was not my first choice, but I made the decision to accept, use, and encourage others to use the term, which was decided by consensus—a standards-making process that ASTM has refined over the past 100 years. I decided that if scores of professionals across four continents can agree on it, the term should hold weight and be take seriously.
Defining AM required input, changes, constructive argument, more changes, etc., etc. Eventually, the members of F42 voted on and approved the following: “Additive manufacturing (AM)—process of joining materials to make objects from 3D model data, usually layer upon layer, as opposed to subtractive manufacturing methodologies. Synonyms: additive fabrication, additive processes, additive techniques, additive layer manufacturing, layer manufacturing, and freeform fabrication.”
The definition includes all applications of the technology, including the making of models, patterns, and prototypes for form, fit, and function; mold, die, fixture, and assembly tooling; and custom and limited-edition products, replacement parts, and short-run and series production. Rapid prototyping is the most popular application of AM technology, but it is only one of many.
I hope you can be a part of this change. If you’re uncertain, ask, “Do I want to be a part of the past or a part of the future?” Someone once said that the use of “rapid prototyping” as the generic term is so “1990s,” which is true. Join the 21st century and also consider joining the ASTM F42 standards effort. The group has identified, defined, and approved 27 AM-related terms, but this is only a start. If terminology is not your thing, consider getting involved in one of the other F42 activities. They include the development of standards around test methods, processes, materials, and design (including data/file formats). Retire old habits and help advance the additive manufacturing industry to a new level.

New Industry Report on Additive Manufacturing
Wohlers Associates, Inc. today announced the publication of Wohlers Report 2010, a 250-page analysis of the newest developments and trends in additive manufacturing (AM) worldwide. AM is the process of joining materials to make objects from 3D model data, usually layer upon layer, as opposed to subtractive manufacturing methodologies. Additive manufacturing is used to build physical models, prototypes, patterns, tooling components, and production parts in plastic, metal, ceramic, or composite materials. AM systems use thin, horizontal cross sections from computer-aided design (CAD) models, 3D-scanning systems, medical scanners, and video games to produce parts that may be difficult or impossible to produce any other way.

A Great Loss
The family of Bob Schureman – a founding member of the APMM has suffered a tragic loss. Bob and Mary Schureman’s son Norman died on March 21st in California. Norman, age 50, was a well-respected and much-loved instructor at the Art Center College of Design, where his father Bob taught and also the school from which Norman graduated with a degree in Product Design.

Delcam Software presented at APMM
DM Solutions, Delcam reseller in Derry, New Hampshire, will demonstrate how Delcam’s software for artistic applications can help professional model makers at the APMM Conference taking place in Boston, MA on March 26-29, 2010 at the Hyatt Regency Hotel Cambridge. The software range that DM will present comprises of the ArtCAM family of products as well as PowerSHAPE for more complex designing.
The main change in the ArtCAM 2010 version that will be demonstrated at the expo is the completely new interface. The main advantage of the ArtCAM new interface is that it can be customized by the user to give them the optimum productivity. This means that every user can set up the software to give quicker access to the commands that they use most frequently releasing much more of the screen for visualization of the model in the design progresses. Another change that will increase productivity is the ability to use many more commands on the 3D model directly. Previously, much of ArtCAM’s modeling had to be carried out on a 2D view, and then calculated and visualized in 3D. Direct editing in the 3D window will give more immediate feedback, and allow much faster creation and modification of designs.
Further improvements have been made to the sculpting tools. These tools are highly valued by ArtCAM’s creative users as they can be used to produce virtually any shape. They duplicate in the virtual world the ability to sculpt physical materials but with the added advantage that material can be added as well as taken away.
On the machining side, a great deal of underlying technology has been incorporated into ArtCAM from Delcam’s industry-leading engineering CAM system, PowerMILL, such as the latest in multi-threading technology which gives faster calculation times. The machining improvements in ArtCAM 2010 will also give users greater flexibility to edit toolpaths, in particular to optimize the leads and links.
The main change in the new releases of PowerSHAPE, Delcam’s CAD software, and CopyCAD Pro, Delcam’s reverse engineering program, is that both programs now incorporate a new solid modelling kernel. The addition of this additional kernel, together with Delcam’s existing tools, allows PowerSHAPE to read in and repair models from all sources, including IGES and native CATIA files, and output a solid models that can be read directly into all major CAD software.
The new Solid Doctor feature uses automatic data repair tools, together with the surface creation and editing options that are available from PowerSHAPE. This combination means that simple repairs can be carried out quickly and easily, while more complex problems can be overcome by deleting and replacing the existing surfaces within the model. Despite the many improvements made in data translation in recent years, it still remains a multi-million dollar problem for manufacturers that need to pass CAD data up and down a supply chain. Delcam’s Solid Doctor will provide a quick and easy solution to this problem and so allow faster and more efficient new product development.

Retired Model Maker Goes "Fishing"
Donald Rothwell, retired instructor from the Art Institute of Seattle, and Emeritus Member of the APMM is marketing an artists blank 48” sockeye salmon weather vane that can be used for fund raising projects. Three of the fish have just been accepted to the 2010 Annual La Conner WA outdoor sculpture exhibit.
Artists Donald Rothwell, Judith Heim, and Jason Twyford of Edmonds, Washington have been chosen to exhibit their embellished salmon weather vanes in the annual outdoor sculpture exhibit sponsored by the La Conner Arts Commission. The trio of salmon weather vanes symbolize the plight of the indigenous salmon population which is being threatened by waste water runoff from street drains throughout the Pacific Northwest. Each weather vane started as an artist’s salmon blank provided by Kurium Design, Edmonds WA. The 4’ x 18” sockeye salmon artist’s blanks are thermal formed in a PVC polymer from a wood mold sculpted by Don Rothwell, principal of Kurium Design. The trio of weather vanes are to be installed at the La Conner water front picnic area the first week of March and be up through February 2011.

Youngest APMM Member Recognized with Award
Vincent Ruggio, 12, of Manlius, New York, and the APMM's youngest student member, recently participated in the 2010 National Engineer's Week "Future City Competition®" in Buffalo and was recognized with an Honorable Mention. Vincent has been a member of the APMM since July 2008 and was featured in our Summer 2009 E-Newsletter. His mother Michelle, also his homeschool teacher, says that Vincent is the only student in the 18 year history of the competition to participate as an individual and not as part of a school group.
The paper models of buildings Vincent, a seventh grader, creates are often arranged into cities that he models after real places and buildings or plans he conjures from his imagination. Vincent wants most to be an architect and is fascinated by buildings and their facades. Congratulations Vincent, on your achievement!

3D Scanning Helps Wounded Soldier
Direct Dimensions, Inc. recently made national news for their work in developing a new surgical procedure to help a wounded U.S. Army soldier who returned from Iraq with a severe facial injury. Working with plastic surgeons at Johns Hopkins Hospital in Baltimore, DDI used its advanced 3D laser scanning technology to capture a hand-sculpted model of the nose and then digitally rebuilt the nose in order to create a custom surgical guide.

In the Community: Kids Model Making for a Cause
On April 4th, Delaware Valley Habitat for Humanity hosted the Eighth Annual “Build a House…Build a Dream! Contest for Kids” which took place at Drexel University. Fifth grade children from six regional counties (Bucks, Chester, Delaware, Montgomery, Philadelphia, and Camden) were invited to build a model of their “dream home” and have it considered by a panel of judges. This fundraising event is a fun day for the kids, their families, the judges and supporters of the cause.

Several countries with annual installations of 100 or more additive manufacturing (AM) systems experienced impressive double-digit growth in 2008. China grew by 39.7%, France by 29.2%, Germany by 23.6%, and the UK by 15.6%. The U.S. grew by only 4.4% and Japan declined by a surprising 56.8%. A few countries with relatively small annual installations experienced strong growth from 2007 to 2008. They were Brazil (23 to 42 units), Mexico (22 to 35), Thailand (43 to 67), Sweden (47 to 70), and the Netherlands (40 to 67).

Wohlers Talk: Additive Manufacturing Roadmap
The National Center for Manufacturing Sciences led the development of a roadmap for the additive manufacturing industry in 1998. The effort was supported by many industrial, government, and academic organizations in the U.S. and it led to a report titled The Road to Manufacturing. It served as a useful guide, although I believe it was the work leading up to the document that was of most value. On April 15th, the Griffin Discovery Room will open at the new Thomas Jefferson Visitor Center and Smith Education Center located on the grounds of Monticello. Working with Philadelphia-based exhibit designer Metcalfe Architecture & Design, USA served as prime exhibit contractor for the 1,100 square feet exhibit space especially tailored for young children and their families.

ASTM International Committee F42 on Additive Manufacturing Technologies
On January 13, 2009 at the ASTM International Headquarters in West Conshohocken (Philadelphia), Pennsylvania, more than 70 individuals from the U.S., Europe, Japan, and South Africa met. They approved the formation of an official ASTM Committee (F42) to create industry standards around additive manufacturing technologies. The need for standards has been argued for at least a decade. Finally, it is happening, and in a spirit of cooperation and a sense of urgency.
Subcommittees were formed on terminology, testing, processes, materials, and design (including file formats). Creating standard methods of testing and comparing additive systems and materials is arguably the most important activity of this effort.
ASTM Committee F42 on Additive Manufacturing Technologies will meet 27-28 May 2009 at the ASTM International Headquarters. You can now preregister at the following:
